Vaughn is the Make-up department's guinna pig... they have multiple models of his face in the make-up department where they make new aliens and then after that they put the new aliens on him to see how it looks actually on a person.

I get the feeling that sometimes they just leave the make-up on for an hour and let him fill in a spot on an episode.
